That's how I made my duct. Doesn't need to be particularly thick or heavy, and easy to make a template if it ever needs to be duplicated.

Why not sheet aluminum?
I plan on doing sheet aluminum however if I could get it 3d printer and save the cad files I could get another made easier than welding a new one per say if something where to happen and my front end gets destroyed. Plus I'm not a very good welder especially with aluminum atm. 😭

People usually just rivet the aluminum sheeting together
I could do that I'm not the best at fabrication by any means. I need to look up how to roll the sheet metal then and do a 90 degree overlapping crease. by any chance what thickness you think I would need something would tell me 1/4in but I feel that may be too thick and I need it to be as rigid as possible for the front end being able to take high speeds. I do plan on making a support frame towards bottom where the bottom of the bumper will bolt too.

If I recall correctly, I used 18ga aluminum. Good luck bending that without some decent leverage... I'll add the video so you can get an idea of how I did mine, to give you some ideas of how I did it.


Worth noting, that metal brake I fashioned out of the big C-shaped metal brackets worked fairly well. I also riveted mine together since I did not have access to a tig machine at that time. I'd probably weld another one at this point because I enjoy welding, but rivets are functional and quick.

As far as flexing or not being strong enough, it really is a function of design over material. You would be absolutely amazed at how much weight corrugated cardboard can hold, despite being extremely light... Important in this case, to remember that air is lazy. It would take a LOT more effort for the air to press on the walls of your duct, rather than just go through the heat exchangers. Even more so since you will be ducting / venting the back side of them too. ;)

I love it! Yeah just wanna make sure I do everything right the first time and not have to worry about something failing type of thing.
